Dock levelers are the bridge between your warehouse floor and the truck or trailer at your loading dock — they make up the height difference and allow forklifts and pallet jacks to move freight in and out. When a dock leveler fails, the entire dock position is out of service, and at warehouses with limited dock count, that can cascade into shipping delays, missed truck schedules, and labor standing idle.

How a Hydraulic Dock Leveler Works

A hydraulic dock leveler sits in a pit at the dock face. When a truck backs in, an operator presses a button to raise the leveler deck up to truck-bed height, then the lip extends out to bridge the gap between the deck and the trailer. Forklifts drive across the lip and onto the trailer to load or unload freight. When the truck leaves, the leveler returns to stored position level with the warehouse floor.

The lift comes from a hydraulic cylinder powered by an electric oil pump. Position is held by a hydraulic check valve. The lip extends via a separate cylinder. Mechanical (spring-loaded) levelers do the same job using stored spring energy released by pulling a chain, then walked down with body weight. Both styles are still in active service across Indiana, Kentucky & Illinois.

    Common Failure Modes

    • Hydraulic oil leak — usually a cylinder seal or a hose. Pool of oil under the leveler. Stop using until repaired (slip hazard, drift under load).
    • Lip won't extend — hydraulic lip cylinder failure or mechanical lip latch failure.
    • Leveler drifts down under load — failed check valve in the hydraulic system. Safety risk for forklift operators.
    • Motor or pump grinding — pump bearing failure or oil contamination.
    • Mechanical spring tension lost — older mechanical levelers gradually lose spring force; re-tensioning or spring replacement restores function.

    When to Repair vs. Replace

Most dock leveler issues are repairable. Hydraulic system rebuilds, lip replacement, control panel service, and mechanical spring service are all standard repairs that cost a fraction of leveler replacement.

Replacement makes sense when the structural deck or pit components are damaged, when an old mechanical leveler is being upgraded to hydraulic for worker safety, when the leveler capacity is undersized for current trailer weights, or when accumulated repairs over a year approach 50% of replacement cost.

    Frequently Asked Questions

Stop using it immediately and call us. Hydraulic oil on the floor is both a slip hazard and a sign that the leveler may not safely hold position under load — risking forklift drop or worker injury. We can typically diagnose the leak source same-day.
